How to Plan a Lighting Wire Run Before You Order

Most lighting installs do not stall on the lights. They stall on the wire. Somebody gets three wheels done on a Saturday, reaches the rear driver side, and finds the run is four feet short. That is a parts order and another weekend.

This guide is about the part of the job you do before anything comes off the truck: working out how far the wire has to travel, what that means for what you order, and where the run is allowed to be tight. Measure the run before you order anything

The number that matters is not the length of your truck. It is the path the wire takes, which is always longer. A wire going to the rear driver wheel does not travel in a straight line to the battery. It comes out at the wheel, follows a frame rail or a factory loom, crosses to the engine bay, and finds the harness.

Take a tape measure and walk the actual route once, for the furthest light in the build. Add the detours around anything hot or moving. Whatever that number is, that is your longest run, and every other run is shorter. Ordering to your longest run is the only version of this that works.

What the extension lengths tell you about distance

If you want a useful benchmark, look at what is in our wheel light extension pack. Each pack contains two ten-foot extensions for the front wheels and two twenty-foot extensions for the rear wheels.

That split is not arbitrary. It is the real difference between a front corner and a rear corner on a pickup once the wire follows the frame instead of the ground. Use it as a planning figure even if you are cutting your own wire: budget roughly ten feet per front corner and twenty per rear, then add for your specific routing. Where the wheel light wire actually exits

On a wheel light install the ring mounts to the dust shield, which means the wheel, caliper and rotor all come off before the ring goes on. The wire and plug exit at the top of the assembly, near the brake line.

Knowing that in advance changes your routing plan. You are not running a wire from the middle of the wheel, you are picking it up high in the wheel well and taking it back from there. Slack is a warranty condition, not a suggestion

This is the one thing in this guide that costs money if you get it wrong. On a wheel light install, insufficient wire slack voids the warranty. The same install has a second hard rule: using anything other than the supplied nuts and bolts voids it too.

The reason is mechanical. Suspension travels and steering turns, and a wire that is exactly long enough at ride height is short at full droop and shorter still at lock. It does not fail the day you install it. It fails months later, and it fails at the point where it was tightest.

The same logic applies to rock lights, where the wire crosses from frame to body. The body moves on its mounts. Leave a loop at every transition where two parts of the truck move relative to each other, and secure the wire on both sides of that loop so it cannot migrate.

One harness, one vehicle

Your run terminates at the harness, so where the harness lives sets the length of every run in the build. Mount it before you cut anything, and measure from there rather than from the battery.

Buying wire by the spool

Fifty feet of two-conductor wire covers most single-vehicle installs with margin, and it lets you cut every run to the length your routing actually needs rather than working around fixed lengths.

Order it with the lights rather than after. A spool sitting in the garage unopened is a much smaller problem than a truck on stands waiting for one. Lead times differ by product, so check current lead times when you place the order.

A short pre-order checklist

Before you check out, you should be able to answer five things. What is the longest single run on the truck. Where is the harness going. Is one harness enough for every light you plan to fit. Do you have a loop of slack planned at each wheel and each frame-to-body transition. And is the wire on the order, not on the list for later.
